Material Handling Automation Case Study

Improving SCADA Visibility Across a Distribution Facility

Stratos Control Systems delivered a SCADA visibility and multi-zone integration project to help a distribution facility move from reactive response to proactive control. By redesigning SCADA, rationalising alarms, and improving zone integration, supervisors gained real-time insight across shifts and faster response to conveyor faults.

The Problem

The facility operated multiple conveyor zones with poor system-wide visibility and limited alarm categorisation.

Maintenance response was largely reactive, and supervisors lacked real-time data across shifts, making it harder to prevent small issues from escalating into disruption.

Scope of Work

Phase 1 – Visibility & Alarm Review

Stratos assessed SCADA visibility, fault data quality, and alarm structure across conveyor zones.

This included:

  • Review of SCADA screens, tags, and zone coverage

  • Assessment of alarm structure and categorisation gaps

  • Review of fault response patterns and escalation triggers

  • Identification of integration requirements between zones

Phase 2 – SCADA & Integration Strategy

A structured approach was developed to improve visibility, consistency, and response time across the full system.

The strategy included:

  • SCADA redesign for clearer operational visibility

  • PLC integration across zones for consistent behaviour

  • Alarm rationalisation and structured categorisation

  • Performance dashboards for faster shift-level insight

Phase 3 – Implementation

Stratos implemented the upgrades and aligned the system presentation to operational needs across teams and shifts.

Implementation included:

  • SCADA rebuild and improved navigation

  • Cross-zone PLC integration and consistency improvements

  • Structured alarm framework deployment

  • Dashboards and reporting improvements for supervisors
